It was most common on the 05-07 300's. Rare that it happened to a 250. The gear segment changed with the new in 08 cyl, and there have only been a few reports of it happening to them. Still, if I was a 300 owner, I'd weld it in place.

Here is a pic of the 07+ 250/300 Power Valve right hand side gear segment, you will see that I have peened (Hammered) the end of the pin so it can't fall out. You can also put a spot of weld on it, either way it will stop the pin falling out and rendering the power valve inoperative, never mind the damage the pin may do floating around in your gearbox. It is often found stuck to the drain plug magnet hopefully before any major damage is done.

The older 98-06 gear segment looks a little different with the gear teeth on the outside and most of the reported problems were with that type on 300's more so than 250 due to more vibration. I have only heard of a few cases of the pin coming out on the new type as in the above pic. but the pin is just a press fit as in the older type and it is simple job to do for piece of mind.

Bikes affected 2stroke KTM's 250/300/380 1998- present.
